How A 24V BLDC Motor Controller Works

A 24V BLDC motor controller converts the 24V cabinet bus into a three-phase variable-frequency output for a brushless DC motor. The signal path is identical in concept to a 36V or 48V controller — only the MOSFET voltage rating and the PSU dropout threshold change.

  1. DC bus filtering at 24V: Bulk electrolytic capacitors stabilize the 24V cabinet input (typically a DIN-rail switching PSU shared with the PLC, sensors and field I/O) and absorb regenerative current returned by the motor during deceleration. On AGV builds running off a 7S Li-ion pack, the bus floats from ~21V flat to ~29V fully charged.
  2. Six-MOSFET three-phase inverter: Three half-bridges (six 60V-rated MOSFETs) sequentially energize motor phases U, V and W. 60V parts give comfortable margin over the 24V bus and absorb regenerative spikes during deceleration without breakdown.
  3. Hall-sensor (or sensorless) commutation: Three Hall sensors inside the motor read rotor position; the MCU determines which phase pair to energize next, producing trapezoidal drive waveforms. Sensorless variants detect position from back-EMF — preferred in sealed conveyor drives and dusty packaging environments where Hall wiring is hard to maintain.
  4. PLC-friendly closed-loop control: Hall pulses also provide rotor speed. A PID controller compares actual speed against the setpoint (0–5V from a PLC analog output card, 0–100% PWM, pulse-frequency or RS485 Modbus command) and adjusts duty cycle every cycle. Closed-loop maintains setpoint within ±1% under variable belt load.
  5. Cabinet protection: Overcurrent (>50A), overvoltage (>55V — guards against PSU spikes and regen), undervoltage (<18V — flags PSU dropout or 7S Li-ion cut-off) and short-circuit detection trigger gate shutoff within microseconds. Fault flags exposed on RS485 let the PLC log events and trip the line on fault.
